What It Costs to Start an Activewear Brand in 2026, and How to Start Small
Short answer: There is no reliable single figure. The total depends on how many styles and colours you launch, whether you start from stock styles with your logo or fully custom designs, and how much you spend finding customers. Budget eight lines: samples, first inventory, trims and packaging, branding and trademark, photos and website, marketing, shipping, and a cash buffer. Some items have published fees: a US trademark application has a $350 base fee per class, with possible additional fees. Manufacturing costs need quotes on your specification. At YOUMEGA, stock styles with your logo start from 100 sets per order, mixing available colours and sizes; compare that route with the custom features your launch needs.
The budget, line by line
We found no independent survey of what activewear brands spend to launch; the totals quoted online describe different businesses. Here is each line, and how to put a number on it.
| Cost line | How to estimate it |
|---|---|
| Samples and development | Sample fee per style × the rounds you expect (plan for one fit round at least), plus courier. Ask what the fee covers and when it comes back |
| First inventory | Styles × colours × pieces per colour, at the price quoted for that quantity. The minimum order quantity (MOQ) sets the floor: at YOUMEGA, 100 sets for stock styles with your logo, 300–500 pieces per style per colour for full custom |
| Trims and packaging | Price each custom trim (woven labels, hangtags, polybags, mailers) at your planned quantities; ask the supplier to separate set-up charges from unit prices |
| Branding and trademark | A designer's quote, plus the official application fee per class in each market you sell in (below) |
| Photos and website | Twelve months of your store plan, card fees on forecast sales, and a photographer's quote |
| Marketing | Customers needed to sell the first run × what one costs in a small paid test; pieces sent to creators come out of inventory |
| Shipping and duties | Ask for a landed-cost quote per unit |
| Cash buffer | The US Small Business Administration suggests counting at least one year of monthly expenses into start-up costs |
Unit prices move with fabric, weight, construction, logo method and quantity, so build the inventory line from a quote on your own specification.
Published fees to check for your market
Each figure is what the official page showed in September 2026; fees change, so check before you file.
| Fee | Amount (September 2026) | What to know |
|---|---|---|
| US trademark application (USPTO) | $350 base application fee per class | Additional fees can apply. Check the filing basis, classes and application requirements on the USPTO fee page before budgeting the total |
| UK trade mark application (GOV.UK) | At least £205 | It "will usually cost more", says GOV.UK, depending on how many types of goods you protect. A UK registration covers the UK and the Isle of Man only |
| EU trade mark application (EUIPO) | Published by the EUIPO | A basic fee covering one class, plus a fee for each further class; read the amounts on the EUIPO fee page |
| GS1 US barcodes | $30 per barcode, no annual fee | Or a company prefix: $250 plus $50 a year for 10 items, $750 plus $150 a year for 100. Every variation needs its own barcode: GS1 US's example is a t-shirt in 3 sizes and 3 colours, which needs 9 |
| Online store (example: Shopify) | Check the current plan for your country | Budget the subscription, payment processing and any additional transaction fees; rates depend on the plan and market |
Stock styles with your logo, or fully custom: two different budgets
| Stock styles with your logo | Fully custom (OEM/ODM) | |
|---|---|---|
| You choose | Available stock style, colours and sizes, plus logo; ask separately whether labels and packaging are available at your quantity | Fabric, fit, construction, colour, branding |
| Minimum order | From 100 sets, mixed colours and sizes | 300–500 pieces per style per colour |
| First sample | 7 days | OEM development sample: 10–15 days. ODM development sample: about 7–10 days, not counting design preparation |
| Bulk production | 20–25 days | 30–35 days |
| Sample fee returned when the order exceeds | 200 sets | 600 sets |
| Consider when | An available stock style fits your brief | Your brief needs a custom fit, construction, fabric or colour |
Bulk times run from order confirmation until the goods leave the factory; shipping is additional. Confirm the selected route and sample requirements in the quotation.
How to start on the smallest budget
- Compare the order terms, not factory size alone. Ask each supplier for its minimums, production schedule, payment milestones and actual production location. Check whether subcontracting is proposed and who handles quality control. Factory size alone does not establish which offer fits your first order.
- Compare trim quantities before committing. Ask for the minimum and price breaks for labels, hangtags, bags, elastic and zip pulls. Compare the total cash outlay as well as the unit price. If you order extras, agree on storage, ownership and use in later batches; do not assume the factory will store them free of charge.
- Test a focused selection of styles and colours. Our stock styles with your logo start from 100 sets per order, mixing available colours and sizes. Fully custom orders start at 300–500 pieces per style per colour. Compare both against your brief and inventory budget. Spreading an order across styles also affects planning: see the hidden cost of mixed-MOQ orders.
- Compare shipping quotations on the same basis. Specify the destination and ask which freight, insurance, customs handling, duties and taxes are included or excluded. Confirm who is the importer of record. Use destination-country customs valuation requirements for the declaration; a low freight quote does not establish the total landed cost.
More ways to cut the first budget
- Fewer colours, and from stock. On a fully custom style, budget each colour against its own 300–500-piece-per-style minimum. A custom Pantone colour needs lab-dip approval; confirm the sampling steps in the quote. Start with the colours you can justify, or choose available stock colours where the style fits your brief.
- Consider one fabric across several styles. Agree on the colour and performance requirements for each garment. Ask the buyer or laboratory which reports can cover multiple styles and which colours, finishes, prints or trims require separate testing; using the same base fabric does not automatically make one report cover every garment.
- A size curve from data. Ask for size when people join your waitlist rather than splitting the order evenly; on stock styles, sizes can be mixed inside the minimum.
- Make the sample brief complete. Send a clear tech pack, or a reference garment with written changes and a measurement chart. Agree on the order of fabric, fit, colour and logo approvals. At YOUMEGA, minor adjustments on the original sample are free; major changes are charged again.
- Compare logo options. Ask how the method, colours, positions and dimensions affect the quotation. Cost changes depend on the printing or application process, not just the number of colours. Compare five logo printing methods first.
- Simple packaging at launch. Ask what plain bags, hangtags or stickers are available at your quantity and price them separately. See our activewear packaging guide.
- Pre-orders to fund the first run. Photograph an extra sample during bulk production and sell ahead of arrival, against a ship date that covers bulk time and shipping. In the US, the FTC's Mail, Internet, or Telephone Order Rule requires a reasonable basis for that date, 30 days if you state none, and the buyer's consent to a delay — or a refund — if you slip.
- Compare a reorder with adding styles. Use sales and stock data to decide where the next order belongs. For an unchanged design, confirm whether the original pattern and stored trims can be reused and what reapproval is needed. See how many styles to launch with.
- Plan cash flow. Map when the deposit and balance fall due, when goods land and when sales start; ask whether the balance can fall due against the final inspection report.
What we ask before we quote a first order
A first quote turns on a short list: the style, as a tech pack or a reference garment; the fabric composition and weight; the colours; the quantity per style per colour; the logo method and position; and the trims and packaging. Custom Pantone dyeing starts at 300–500 pieces per style per colour and requires lab-dip approval before bulk dyeing. If your required colour is unavailable in stock, compare that custom route with launching in an available stock colour. Stock styles with your logo start from 100 sets per order, mixing available colours and sizes; they do not include a newly dyed colour at the same minimum. Finished goods are inspected in-house to AQL 2.5.
FAQ
How much does it cost to start an activewear or fitness clothing line? There is no reliable single figure: it depends on how many styles and colours you launch, how they are made, and what you spend on marketing. Price each budget line from quotes and official fees rather than from an average. At YOUMEGA, stock styles with your logo start from 100 sets per order, mixing available colours and sizes; manufacturing is only one part of the launch budget.
How much do clothing samples cost, and why are they so expensive? Confirm what your sample fee includes. A custom development sample may involve pattern work, materials sourcing, sample construction and logo preparation; an existing stock style with a logo has a different scope. Ask which development and courier charges are included rather than comparing sample fees alone. At YOUMEGA, the sample fee is returned when a stock order exceeds 200 sets, or a custom order exceeds 600 sets.
How much does it cost to make leggings? Ask for a quote based on fabric composition and weight, construction, logo method, packaging and quantity. Compare the same specification at your planned order sizes, including any separate development or set-up charges. A price for another style or quantity is not a quotation for your project.
Is a clothing brand business profitable? It is not guaranteed. For a simple break-even estimate, divide fixed costs by the selling price per unit minus the variable cost per unit; the contribution per unit must be positive. Include landed cost, payment fees and expected returns, and check whether the sales assumptions are realistic. This planning calculation is not a forecast of profit.
Can you start a clothing brand with no money, or with no experience? Not with no money, if you plan to hold stock: you need sample money and a first order. The nearest thing is letting customers fund it — build a waitlist, approve a sample, then take pre-orders against a ship date you can keep. With no experience, compare an available stock style with your logo first; check colour, label and packaging options and their separate minimums before ordering. Our guide to starting an activewear brand walks through the steps.
